I've been trying again but I get a lot of white smoke and everything within a foot of the weld gets covered in white/grey residue. 1/4" 6061 plate, .035 5356 wire, argon maxed out at 31 cfh. Tested 20.5v to 21.5v in .2 steps. Voltage or wire speed made no difference in the look of the weld. Every bead looks a little colder than yours but covered in brown/white soot an lined with a million tiny BBs on each side. No cathodic etching. Last time I tested .045 wire I got the same consistent mess.
I think it'll be a while before I can get that stinking fog on me again. Thanks for your help.

Been my exp...when ur throwin dust n BB's ...thats a gas problem..explain what you mean by MAXD out Z..Id check for a restriction...????...PLUS.....Stickout is critical....Change it up as ur running..and listen for it to change sounds & appearance..My settings yesterday had a workable stickout of an inch...give or take...Plus...I generally weld hotter than most....The pics I sent are border line TOOO Hot...For some reason my camera phone makes um look like crap....In person there much different looking.....The camera makes it look cold n lumpy...It really exaggerates the look.....Hope this helps

I opened the flow meter all the way and that's all it would do. The bottle is at about 500 psi now. I tig weld from the same gas bottle with no problems and couldn't find any other restrictions.

No BBs on the bead it's self... my BBs are about 1/10th the size of those and only line the sides of the weld. The table, part being welded and spool gun get a heavy grey coating. The part was brushed after every test bead.
I wrapped paper around the junk nozzle to stop it from sucking air. Click image for larger version.

The BB's on the beads are from welds being made after the fact Z...That looks exactly like low gas scenario....You mentioned a zip tie chokin off ur supply line.....My flo meters go to 75/80 cfh...Urs is only "showing" 30 ?? Personally ..I would pull the sheath....disconnect my gas suply line and check it for leaks,pinches...Test all ur fittings with soapy solution....Id try to figure out Y 30 cfh is ur max... hook up ur tig torch n let it blow ur face....then hook ur spool gun back up...is the pressure the same....if 500 lbs is enuf for the tig torch..we assume It SHOULD be enuf for the SG..IF all thing were equal..Yes....But there not...Keep me posted man....I love a good mystery....Its probly gona be somethin just outa whack enuf to cause ur problem.....

Sure looks like it's sucking in air somewhere.
